Unit Isolation Without Dewatering

Butterfly and spherical turbine inlet valves with counterweight closure, two-stage closing law and drop-tight seating — so one machine can come offline for overhaul while the station keeps generating.

02 Penstock & Waterway

Surge, Silt & Cavitation Designed Out

13Cr-4Ni trim, stellite hard-facing and profiled seat geometry for Indus-basin sediment that peaks beyond 3,000 ppm in monsoon — because erosion, not pressure, is what usually kills hydropower valves.

Reverse-Engineered Spares, Locally

Obsolete imported components rebuilt from sample or drawing — seats, discs, stems, wear rings, impellers and shafts — with material certification and dimensional reports, in weeks rather than shipping seasons.

Industry Overview

Pakistan's Water-To-Watt Backbone

Hydropower supplies roughly a quarter of Pakistan's installed generation capacity and the overwhelming majority of its low-marginal-cost energy. The fleet spans Tarbela and Mangla-scale storage schemes on the Indus and Jhelum, cascade run-of-river plants in Khyber Pakhtunkhwa and Gilgit-Baltistan, and hundreds of micro and mini units feeding isolated valley grids.

What unites them is a punishing duty envelope: high net head, glacier-fed sediment, seasonal flow swings of an order of magnitude, and machinery that must respond to grid load rejection in seconds.

REW has supplied flow-control and pumping hardware into this environment for decades — the same castings, the same test bay, the same engineers who understand that a valve in a powerhouse is a safety device before it is a plumbing fitting.

The Water Path

Seven Stages From Reservoir To Grid

Every stage imposes a different loading on the equipment. REW specifies against the stage, not against a generic pressure class.

01Stage 01

Intake

Trash racks, stop logs and intake gates screen debris and permit waterway isolation.

GatesRacks
02Stage 02

Desilting

Settling basins and flushing gates remove abrasive sediment before it reaches the runner.

Flush Valves
03Stage 03

Headrace

Tunnel or canal conveys flow at low gradient; drainage pumps keep the invert dry.

Dewatering
04Stage 04

Surge Tank

Absorbs pressure transients from load rejection and protects the penstock from hammer.

Relief Valves
05Stage 05

Penstock

Static head converts to velocity head; branch valves isolate individual units.

Inlet Valves

Engineering Challenges

Ten Ways Hydropower Equipment Fails

Each of these is a real failure mode logged across the region's plants. Each has a specification answer.

FAILURE 01

Silt Erosion Of Trim

Glacier-fed flow carries quartz-rich sediment that abrades seat faces and disc edges, opening leakage paths within a single monsoon season.

REW Response ·13Cr-4Ni (CA6NM) bodies with stellite 6 hard-faced seats and replaceable seat rings, so field refurbishment does not require a new casting.
FAILURE 02

Water Hammer On Load Rejection

Sudden turbine load loss sends a pressure wave up the penstock at close to 1,000 m/s, overstressing shells, anchors and valve bodies.

REW Response ·Two-stage closing law with hydraulic dampers and counterweights, plus correctly sized pressure relief valves matched to plant transient study.
FAILURE 03

Cavitation Damage

Local pressure dropping below vapour pressure downstream of a partially open valve collapses bubbles against metal, pitting it into a sponge.

REW Response ·Anti-cavitation trim and profiled disc geometry, with throttling duty deliberately moved off inlet valves onto dedicated regulating stations.
FAILURE 04

Seat Leakage At Static Head

A valve that passes water while a unit is opened turns an eight-hour inspection into a flooded pit and a lost week of generation.

REW Response ·Drop-tight resilient or metal-to-metal seating verified by hydrostatic seat test at 1.1 × rated pressure, with witnessed certificates.
FAILURE 05

Stem Seizure & Gland Failure

Infrequently operated gates corrode in place; when an emergency close is finally called, the actuator stalls against a frozen stem.

REW Response ·Stainless stems with bronze or self-lubricating bushes, graphite gland packing and documented exercise intervals in the O&M package.
FAILURE 06

Pump Wear In Drainage Sumps

Dewatering pumps handle silt-laden water; impeller and wear-ring clearances open, capacity collapses and the sump floods during overhaul.

REW Response ·High-chrome or duplex impellers with renewable wear rings, plus stocked spare rotating assemblies for immediate swap-out.
FAILURE 07

Obsolete Imported Spares

Plants commissioned decades ago rely on OEMs that no longer support the model; a single seat ring can idle a unit for a full season.

REW Response ·Reverse engineering from sample or drawing with spectro material verification, dimensional reports and matched-fit machining.
FAILURE 08

Trash Rack Blockage

Monsoon debris blinds racks, head loss climbs, and differential pressure can deform the rack into the intake tunnel.

REW Response ·Structurally rated rack panels with defined design differential head, plus flushing and bypass valves to relieve blocked bays.
FAILURE 09

Cooling Water Fouling

Generator bearing and transformer coolers foul with silt and biological growth, driving up winding temperatures and derating the unit.

REW Response ·Duplex strainers, backwash valve sets and correctly sized auxiliary cooling pumps with standby changeover.
FAILURE 10

Seismic & Anchor Loading

Plants sit in active seismic zones; unsupported valve masses transmit loads into penstock shells and concrete anchors.

REW Response ·Nozzle-load calculations, integral support feet and dowelled base plates specified against project seismic coefficients.

Engineering Notes

How We Approach A Scheme

Specify the valve against the transient, not the static head. A body that survives 40 bar standing pressure can still split when a 900-metre column stops in two seconds.

Design Philosophy — Transient Analysis · REW Engineering Office, Lahore

In the Indus basin, sediment writes the maintenance schedule. Choose trim for abrasion first, then confirm it satisfies pressure — the reverse order costs a season of generation.

Design Philosophy — Silt & Erosion · Materials & Metallurgy

A spare that arrives in fourteen weeks and fits is worth more than one quoted in six and shimmed on site. Matched-fit machining against the actual mating component is not optional.

Design Philosophy — Reverse Engineering · Works & Quality Assurance

Every valve leaves the bay with its own test record. If a unit trips at three in the morning, the plant should be able to open a file, not start an argument.

Design Philosophy — Documentation · Quality Management, ISO 9001:2015

Frequently Asked

Hydropower Engineering Questions

A turbine inlet valve — butterfly for low and medium head, spherical for high head — isolates a single generating unit from the penstock so that maintenance can proceed without dewatering the entire waterway. It must be capable of closing against full flow in an emergency, hold drop-tight against static head for the duration of an overhaul, and impose negligible head loss when fully open.
Wetted surfaces are specified in 13Cr-4Ni martensitic stainless steel (CA6NM) or hard-faced with stellite and tungsten carbide overlays. Seat geometry is profiled to avoid low-pressure recirculation zones, and clearances are set for Indus-basin silt loading which can exceed 3,000 ppm during monsoon. Where throttling is unavoidable, anti-cavitation trim is used rather than accepting damage on an isolation valve.
Rapid valve closure or turbine load rejection creates a pressure transient that travels up the penstock at roughly 1,000 m/s and can multiply static pressure several times over. Control measures include a two-stage valve closing law with hydraulic damping, counterweight closure arrangements, surge tanks that absorb the column reversal, and pressure relief valves sized against the plant's own transient study.
Yes. REW reverse-engineers seats, discs, stems, bushes, wear rings, impellers, shafts and gland assemblies from a physical sample or original drawing. Each item is supplied with spectrographic material verification, hardness results and a dimensional inspection report, machined to a matched fit against the actual mating component rather than to a nominal drawing size.
IEC 60193 and IEC 60041 cover hydraulic machine model and field acceptance testing. Valve design and testing follow AWWA C504 and C516 for butterfly valves, ASME B16.34 for pressure-temperature ratings, API 600 and BS 1873 for auxiliary gate and globe valves, and API 594 for check valves. Gates follow AWWA C560 and C561. Castings follow ASTM A216 WCB, A352 LCB and A743 CA6NM.
Standard catalogue valves and pump sets typically ship within three to six weeks. Large-bore inlet valves, custom embedded gates and reverse-engineered spares generally run eight to sixteen weeks depending on casting availability and machining scope. Outage-critical items can be expedited where pattern and material are already in stock.
Yes. The same engineering approach scales down to community and industrial micro-hydel installations in Khyber Pakhtunkhwa, Gilgit-Baltistan and Azad Kashmir — intake gates, penstock isolation, small dewatering sets and complete valve packages sized to the scheme's actual head and flow.
REW site engineers attend for installation supervision, alignment, actuator stroking, closing-law setting and functional testing against the unit protection scheme, followed by handover of test records, as-built data and a recommended spares list.
General arrangement and sectional drawings, bill of materials, EN 10204 3.1 material certificates, hydrostatic shell and seat test reports, NDT records where specified, coating inspection records, and an operation and maintenance manual with recommended spares and exercise intervals.
Send the scheme's net head, design flow, penstock diameter, sediment data if available, and either the tag numbers to be replaced or a sample part. REW returns a technical selection with materials, actuation, test regime, lead time and budgetary pricing — typically within five working days.
